You haven't answered to Michael's question. Do you use font anti 
aliasing? If yes, please turn it off and try if you can reproduce the 
crash. If you can't reproduce the crash without font anti aliasing then 
it's no KMail bug.
BTW, AFAIK this bug in the font anti aliasing has been fixed in the 
meantime. You should upgrade to XFree 4.1.x.
