After some delay, i'm back with some time to write some more :)

I've been three days in the office we set up with the
compact-all-on-exit=true and havent seen our problem. But they're not that
heavy mail users. And I still get reports from all over the house that
this is happening.

No, nothing. Users have KMail set up to our internal POP3 (cyrus 1.6.2.x
iirc) server and that's all.

A coworker that has KMail set up to the local disk told me some of his
findings. He said that the probabillity for the mails to return is much
higher when the connection to pop server times out, but that this is not
the rule. He also said that compacting folders does not have much effect.
Can this help in some way?
