According to the backtrace you sent actually you either must have at least one 
maildir folder or KMail believes by error one folder being in maildir format.

My Mail directory has a filesize of 960844KB and the biggest folder has 80000 
messages and it works well.
There is just a hard limit of 4GB for a single mbox file, but besides that, 
there are no size limitations.
